The Suzuki DR650 is a long-standing model in Suzuki's lineup, introduced in 1990 as a replacement for the DR600 model. The DR is a 644 cc, 4-stroke, single cylinder, SOHC, 4-valve, air/oil cooled dual-sport motorcycle with a counterbalanced engine that develops 36 horsepower. It has a 13 L fuel tank.

What would you do if your oil cooler was damaged way out in the bush? We have a simple solution. This kit allows you to bypass the oil cooler and both oil lines and insure that the top end continues to get the oil it needs to stay healthy. The Neutral Sending Unit "NSU" on the DR650 can be a problem. The factory screws tend to loosen over time. You really would not want them to get loose in your motor! The permanent solution is to safety wire them. We looked high and low and finally found pre-drilled screws in the correct length and thread pitch. If you've ever changed the clutch on a DR650 you will be familiar with the extra steel plate at the bottom of the stack that is locked in place by a very thin metal wire.

Generally, when you do a clutch replacement on the DR650, you do not need to remove or replace these items. If you do need to (or if you have already) you will come to realize this wire is not very strong and is prone to breaking if not treated with care during the removal / installation process.

This is one of the few plastic parts on the DR650 that can ruin your day if it breaks or fails on you. This gear helps drive the oil pump to circulate oil throughout your entire motor, without it, your motor will fail entirely. The idler gear is not known for being a common failure point in the DR650 motor but, it has failed riders in the past. Usually in the form of a broken gear or stripped teeth. Upon inspection, look for any kind of crack, chipped or missing teeth on the gear. It is not a complicated repair to swap an old gear for a new one, as the best time to replace it is when you've opened up the clutch side case cover for another repair i.e., (NSU screws or clutch hub bushing replacements). This is an O.E. Suzuki part.

Featured Rider: Daniel Byers

This month, we’re riding along with Daniel Byers from Ohio who owns a heavily-modified 2011 Suzuki DR650 with a striking yellow and white color scheme that he has named “Thousand Sunny” or just “Sunny” for short.

Daniel has replaced “everything imaginable, except the motor, carb, and airbox” with the “entire ProCycle catalog!” Some of the more notable bits include a Yenkro Rally fairing, a translucent Safari tank, a wheel set from Woody’s Wheel Works, and Acerbis frame guards.

This month, we’re excited to feature ProCycle customer Han Kim from Utah who rides a 2007 Suzuki DR650 and a 2023 Ducati Monster.

Han has meticulously re-engineered his DR from the ground up. Starting from the powertrain, he has upgraded his motorcycle with a Mikuni TM40 carburetor, ProCycle SS Pro-Flow headpipe, DG RST muffler, and a high-output stator. He added suspension upgrades front and rear from Cogent, a Warp 9 fork brace, and a GPR V5 steering stabilizer.

This month, we’d like to share something a little different. ProCycle customer Raynor Vandeven from Arizona owns a 1996 Suzuki DR650… with a custom-built sidecar!

While Raynor loves riding his DR650, he loves his dog, Nancy, even more. His motivation for building the sidecar was to be able bring Nancy along on his local adventures. Since she already loved hanging out the car window and the back of Raynor’s truck, getting her on the DR seemed like a no-brainer!

Suzuki Down Under

We recently received a note from Mal of Adventure Bike Australia, who has been a great friend to ProCycle, and whom we’ve enjoyed working with over the years. He was kind enough to share some of his history with selling Suzukis and Suzuki parts, which we’d like to share with you.

Mal started as the owner of Suzuki/Husqvarna Darwin on the northern tip of Australia. Because of its remote location, hot climate, and many abandoned airfields, Suzuki often used Darwin as a testing ground, and Mal had the pleasure of hosting many of the factory engineers that came through.

This month, we are excited to feature Joey Pons, who is based in Louisiana and is the proud owner of a 2020 Suzuki DR650 and a 2021 Yamaha FJR1300. While the FJR is undoubtedly a cool ride, the one we’re really interested in his DR, so let’s dive in!

Visually, the most obvious upgrades to the DR are the 4.9 gallon IMS fuel tank in natural, a Seat Concepts seat, a ProCycle skid plate, a rear top rack, Wolfman saddlebags, and a ProCycle tool tube. Joey also upgraded the suspension, both front and rear, with a Cogent shock and Cogent Dynamic Drop-in Cartridges (DDCs).

Tech Talk: Stiff Spring

In this month’s tech talk, we will go over how to replace the throttle return spring on a Mikuni TM40 carburetor that’s often used as an aftermarket option on the Suzuki DR650, Honda XL650L, and Kawasaki KLR 650. Many of our customers feel that the stock spring is too stiff, making it harder to rev up their bikes and straining their wrists on long rides.

Tech Talk: Rings to Rule Them All

In this month’s tech talk, we are going to go over bonding the rings onto a Mikuni TM40 carburetor for use on the Suzuki DR650. We sell these rings in the DR650 conversion kit, and have received a few questions on the process of attaching them to the carb.

The kit we sell includes two rings: the larger for the airbox side and the smaller for the cylinder side. We use a good 2-part epoxy (such as Devcon Home 2-ton Epoxy) to bond the rings. Following these instructions will allow for many miles of smiles.
